Small Business Guide: Custom Packaging on a Budget
Custom packaging does not require a 10,000-unit minimum, a $5,000 setup fee, or a graphic designer on retainer. At 100-unit runs, small US brands get professional printed boxes with their logo, brand color, and dieline sized to their product — often for less than $150 total. Here is how to spec custom packaging on a startup budget without compromising the look.
Start at 100 boxes
At Packaging Vista our minimum is 100 boxes across every folding carton style — soap, cosmetic, bakery, candle, kraft, mailer, pillow, sleeve, window. No die, plate, or setup fees at any quantity. That is small enough to test a new product line without committing to thousands of boxes you may need to redesign in six months.
Per-unit cost at 100 is higher than at 1,000 or 10,000 (that is just paperboard economics), but you pay only for the boxes you order. Reorder as you grow — the saved dieline means subsequent runs are print-only.
What is included free
- Dieline. We build the dieline sized to your exact product dimensions. Free, included with every quote.
- Design support. Send us a logo and rough idea; our team sets up the artwork for print, handles bleed and safe zone, and sends it back for approval.
- 3D digital mockup. See the exact box on your product before anything prints. Approve or revise.
- Pantone matching. Your exact brand color locked across every reorder — no extra cost.
- US shipping. Standard shipping anywhere in the contiguous United States, free, on every order.
These five together typically add up to $800–$2,000 in freelance costs if you source them separately. Bundled into your 100-box quote, they are what makes a startup launch budget work.
What to skip at launch
Premium finishes are tempting on a first launch; most are not worth the budget on run one.
- Full foil blocking. Impressive but adds significantly to per-unit cost. Save for your hero SKU after you know what sells.
- Full-color print on kraft. Requires a white underbase, which doubles ink layers. 1-color print on kraft (black, white opaque, or a Pantone spot) looks better and costs less.
- Full rigid setup boxes. Rigid runs on a 50-unit MOQ with higher per-unit cost. Launch on a folding carton; graduate to rigid for your hero SKU once you have revenue to invest.
- Custom-molded pulp inserts. Need a new mold tool. Use a flat paperboard divider instead for your first run.
- Specialty materials. Compostable PLA-coated board, metallic laminate, cork textures — all add 15–30% to the unit cost. Launch standard, upgrade later.
What to invest in
Three places where small-business budget pays back:
- Clean artwork. A professional logo at vector resolution, consistent brand color (ideally a Pantone), and legible type at retail distance. If you cut corners anywhere, do not cut them here.
- Right-sized dieline. A box 1/4" too tall ships oversized under USPS/UPS dim-weight pricing — costing you more per shipment than a tighter dieline would have. Our team builds yours sized to the product.
- Soft-touch lamination. If budget allows one finish, make it soft-touch. The tactile upgrade transforms a flat cardstock into a premium hand-feel for a modest per-unit cost.
Rough budget for a 100-box launch
Typical cost ranges for a small-business launch:
| Spec | Per-unit at 100 | Total for 100 boxes |
|---|---|---|
| Standard tuck-end, 1-color print, kraft | $0.60–$0.90 | $60–$90 |
| Standard tuck-end, full-color print, white SBS | $0.90–$1.40 | $90–$140 |
| Standard tuck-end + soft-touch | $1.10–$1.65 | $110–$165 |
| Mailer box, 1-color print, kraft | $0.90–$1.50 | $90–$150 |
| Pillow box, 1-color print, kraft | $0.60–$1.00 | $60–$100 |
Shipping to the contiguous US is included. Setup fees and dieline work are $0. Your total out-the-door on a first launch typically lands under $200 for 100 boxes.
Reorder lift: when scale pays off
Per-unit cost drops meaningfully at 250, 500, 1,000, and 2,500 units. A typical pattern we see:
- 100 units: your learning run — test the market, confirm fit and finish.
- 250–500 units: your second run — usually within 2–3 months of launch if the product moves.
- 1,000–2,500 units: by the time you are at this scale, the per-unit cost is often 30–45% below the 100-unit price.
Request pricing at multiple quantities on your first quote — the comparison helps you plan reorder timing.
Frequently asked questions
Is 100 boxes really enough to launch?
For most US small-business launches, yes. 100 units gives you enough stock for a soft launch, farmer's market, a few retail accounts, or a DTC drop to your early list — and lets you reorder with design updates after you learn what customers respond to.
Do I need a graphic designer?
Not necessarily. Send us a logo (ideally vector), your brand color, and a rough idea. Our in-house team sets up the dieline and artwork for print, which is included free with your order.
What is the fastest I can get boxes?
Standard turnaround is 8–10 business days from artwork approval, plus free US shipping (2–5 business days). Rush production is available for an additional fee.
Can I change the design on a reorder?
Yes — artwork updates are included free. The saved dieline stays the same unless the product dimensions change.
