How to Design Highly Customizable Corrugated Boxes

Custom printed corrugated mailer boxes designed for a DTC shipping brand

Corrugated board is the most customizable material in packaging. It handles weight folding carton can't, prints as a brand canvas on both sides, die-cuts into any dieline you can draw, and runs at 100-unit minimums with no setup fees. Here is how to design corrugated boxes that fit your product, your shipping channel, and your brand — without over-specifying.

What is corrugated board?

Corrugated is a three-layer sandwich: an outer liner, a fluted (wavy) inner layer, and an inner liner. The flute gives the board its strength and cushioning. Both liners can be printed, laminated, or coated separately — which is why corrugated is more design-flexible than people assume.

Corrugated is what makes mailer boxes, shipping cartons, display-ready retail trays, and heavier retail packaging possible at reasonable cost.

Flute types explained

The flute size changes the board's thickness, strength, and print quality. The five common flutes:

FluteThicknessStrengthPrint qualityBest for
A-flute~5mmHighest cushioningLower (large flutes show through)Fragile shipping, cushioning packs
B-flute~3mmGood crush resistanceMediumRetail shipping cartons, display boxes
C-flute~4mmStandard shippingMediumShipping cartons, moving boxes
E-flute~1.5mmLower cushioning, high stackabilityHigh (fine print quality)Mailer boxes, retail display, DTC
F-flute~1mmLow cushioning, premium lookVery high (near-folding-carton quality)Premium DTC, cosmetic shipping

Combinations: BC (double-wall) and BE (double-wall) for heavier shipping or larger retail trays.

Choosing a flute

Three questions decide the flute:

  1. What is the shipping weight? Under 2 lb: E-flute or B-flute. 2–10 lb: C-flute. 10 lb+: BC double-wall.
  2. How much print quality matters? If the printed box is a brand-asset (DTC unboxing, retail display), E-flute or F-flute. If it is just a shipping carton, C-flute.
  3. How much interior space do you need? Larger flutes thicken the wall, which eats interior space on tight-fit boxes.

Most DTC and e-commerce brands land on E-flute mailer boxes — the sweet spot for print quality, cushioning, and shipping-friendly thickness.

Printing on corrugated

Two main print methods:

  • Direct print (flexo). Ink applied directly to the corrugated liner. Lower quality than offset, but works well for 1–4 colors on larger shipping cartons. Cheap and fast.
  • Litho-laminated. A pre-printed sheet (offset or digital, high quality) is laminated to the corrugated board. The print quality rivals folding carton. More expensive but worth it for DTC mailer boxes.

For a premium DTC mailer box, litho-lamination on E-flute is the standard setup.

Custom die-cutting options

Corrugated handles complex die-cuts cleanly. Common moves:

  • Interlocking tab mailer dieline. The classic DTC mailer that folds flat and locks shut without tape.
  • Perforated tear strip. Easy-open shipping cartons without a knife — standard on Amazon-style FFP mailer boxes.
  • Custom die-cut window. Shaped window reveals the product through the box.
  • Honeycomb insert / hex dieline. Internal structure to hold multi-pack bottles or electronics.
  • Display-ready retail tray. Perforated top that tears off to convert a shipping carton into a shelf-ready display.

Our team builds any of these on a free dieline sized to your product — see corrugated boxes and mailer boxes.

When corrugated beats folding carton

  • Shipping weight above 1 lb — folding carton bows under the weight.
  • Shipping distance beyond local delivery — corrugated absorbs transit impact better.
  • Retail display with structural requirements — corrugated holds its shape unsupported.
  • Unboxing content moment on DTC — the opening of a well-designed mailer is a brand asset.

Folding carton still wins for lighter retail SKUs, counter cartons, and anywhere the box sits inside a shipping container.

Frequently asked questions

What is the minimum order for custom corrugated boxes?

100 boxes at Packaging Vista. No die, plate, or setup fees. We build free dielines sized to your product dimensions.

Can corrugated boxes be printed with full-color photos?

Yes — litho-laminated on E-flute or F-flute delivers near-folding-carton photo quality. Direct flexo print is lower quality but costs less.

Which flute for a DTC mailer box?

E-flute is the standard — thin enough to look premium, strong enough for under-2-lb shipping, prints cleanly in full color.

Can corrugated be made water-resistant?

Yes — add a wet-strength coating for brief moisture resistance, or a wax or PE lining for sustained moisture. For fully water-resistant shipping, specify a wet-strength or wax-coated corrugated at quote time.
